I can't wait until a future upgrade and he still finds more!

I am about to find out how deep this tragedy goes...

...and I still haven't cleaned under the hood yet. The air filter is going to need some serious attention.

Mike cleaning up the aftermath.

That's wild how many carcasses you collected in the screens. Can't wait to see how deep this rabbit hole goes.

Pretty sure I am going to need to give this stinky p*ssy a bleach douche. Cripes.

Started on the light(er) weight front bumper project. The grasshoppers were never part of the plan. But the rest of this was... except it was supposed to happen AFTER I finished the new engine for the Monte.

First order of business was getting the stock 22+lb unit off. A million pine tree pins and nuts and bolts later... and four hidden spot welds later.

Then it was time to ruin a brand new part. The curvature doesn't match. But, I have a grinder and a welder so all's well.

Going to need to add some length, the support wings, and a bunch holes for push pins and bolts. Then it's time for some hole saw magic. This is not the bolt-on I was lead to believe it was.

Convinced I should have just made one from scratch. LOL.

Why does it look like someone drew a silly face on my car at the factory? LOL.

PXL_20220818_172641446.jpg

Work continues.

Aluminum is hard to support with magnets. So you have to improvise.

PXL_20220818_180755426.jpg

Cut a bunch of coupons to help reinforce the cuts should this need to compress in a crash, better to have something rather than nothing, IMO.

PXL_20220818_180932919.jpg

Got the curvature close and burned it in. Of course it shrunk.

PXL_20220818_214756050.jpg

Test fit turned out okay. Fortunately two of the pre-existing holes were in the correct location.

PXL_20220819_025100778.jpg

Made the wing supports. These are used to locate the styrofoam insert left to right. Probably help the bumper cover from collapsing at 200mph.

PXL_20220819_025227120.jpg

And I finished the welding. Thin to thick is always a challenge. The was a bit of warpage I have to tweak. And I popped in all the mounting holes.

PXL_20220819_182853666.MP.jpg

I'll Swiss cheese it and then get to marking all of the mounting holes for the various trim and brackets.

I am really eyeballing a bunch of steel brackets in the nose and giving them the "since I am in here anyway..." look. Not good. Back away.

Oh, and I poured 3 cans of brake cleaner into the heat exchangers and radiator to try and neutralize the stink. It may have helped or I killed my sense of smell. Either way it's less puke inducing.

So it's an aluminum bumper support off some other LX chassis that is a semi bolt on but not really?

Well this was tedious.

First some maths and pilot holes.

PXL_20220820_002857166.jpg

Pretty sure this isn't going to be warranty-able...

PXL_20220820_005601685.jpg

Then it was time to add speed holes.

PXL_20220820_013443137.jpg

Such a mess.

PXL_20220820_005325805.MP.jpg

Seemed like the best way to mark clear lines over convex and concave surfaces.

Finally we have speed slots!

PXL_20220820_031401940.MP.jpg PXL_20220820_031341553.jpg

I left some space between the slots to retain some rigidity. And offset them front and rear. Additionally, this is an 1/8" extrusion and has a centre divider so it's still pretty structurally sound, IMO.

Much more robust than the aftermarket offerings that will likely result in your death:

I like my family.

I need to weld on the wings and see what it weighs compared to the stock unit. If I am disappointed I may have to find some more weight in it. ;)
