I'm Pissed At My Car!

Your drill and wire wheel set up is only good for polishing rust not removing it.
You would need a cup style wire wheel with an angle grinder with some power, I would be pissed too I can't imagine how much time you have into this using the drill but I now see why you are not making progress. It is the wrong tool for the job.

Whoops. 😳 I'll go out today and get a cup wire wheel. My grinder isn't set up to take a wire wheel though. Can I still use that drill? It's got a ton of torque. Or do I really need a grinder?

What type of grinder do you have? My dewalt uses a 4-1/2" grinding wheel but you can take that off and put on the cup wire wheel (it just spins on then you tighten it) if yours has a screw on spindle you should be able to change it.

Wait a second, scratch that. Yeah, mine will take a brush. My grinder is an off-generic- brand, but it's almost 15 years old and still works like new, so it has changed my opinion about generic tools. Except harbor freight, never trust harbor freight. Thanks for all your help.

I, my parents, my car buddies, have always used 30W oil as undercoat...
Now that's old school  , haven't heard of doing that in YEARS...and I'm old enough to remember oil in its original form, i.e. dinosaurs

Alright, here's the update. I did go out and get a cup wire wheel, which greatly improved the ease of the job. I got as much paint off the diff as I could and I'm pretty happy with it. I did coat it in oil, but only temporarily. I removed the diff cover today, and my dad insists on painting it silver, whatever. Tge inside of the diff wasn't bad at all, not nearly as many shavings in the oil as I thought there would be. Anyways, I still can't get the fill plug out, so I'm down to 3 options,
1. Drill it out, and Try a beefy easy- out .
2. Weld a nut to it and wrench it out.
3. Drill it out entirely, and re- thread the hole.

The gameplan now, is to get that plug out so I can change the fluid, then change it and leave it alone. This spring I'll go up to the parts show, and buy a chrome diff cover, at which point I'll change the fluid again, along with the cover and I will paint it with POR-15. In between now and then, I will change the shocks and the muffler.

Here's some pics-

Oh, I agree; just as I said, it's been a LLLLOOOOOONNNNNNGGGGGG time since I heard someone doing it. Most of that died out with Rusty Jones...

Rusty Jones!! Haha, there was a rusty jones sticker in the window of this very car when I bought it. And yet, over 27 years, the doors, floors, quarters, and rockers managed to rust out. Damn Rusty Jones...

Have you tried using a breaker-bar slipped over the end of your ratchet? Find a piece of pipe(2-3 ft) and slip it over the end of your ratchet, by extending the length of your handle you increase the amount of torque. If you get the angle right it can be done under the car. I had a heck of a time breaking my flex-plate bolts free until I busted out the breaker bar and packed a little patience.

I just would hate to see you make more for your self when a breaker bar should resolve your problem ALOT easier......
