Did you actually remove the flex plate to inspect near the bolt holes? if not, some times you can pry it forward and backwards,side to side while some one holds the crank still,listen for slight ting noise or any movement...
does the engine back fire or miss generally with a tapping sound...
Always on defrost will be no vacuum at the switch, could be a broken vacuum line or a leaky switch,bad check valve, or bad vacuum resivor......by default it goes to defrost

I have stripped the pinion in one and then the ringer in another and final straw was when the auburn possi spring plate broke and chewed the cones. Got a 8.5 in it now for the last 2 years and it is still holding after I replaced the auburn unit with the race one....but it is not all the cars...
Probability recomend removing the tack if you are not that good of a solderer you don't want any little blobs falling and rolling around,and causing other issues. I just added new solder blobs under where the tabs for the plug sit because on mine they wore down and the wavey plate did not hold...

On my car with the rally gauges (assuming that is what you have) I had the same type of problem, the volt gauge was reading about 1v lower then the bat and alt, I removed the instrument cluster and cleaned all the push plug contacts, installed and it was still low, removed again and then removed...

I was worried about the c channel bowing so I bought 5 lengths of 3/4 square tube and was thinking of putting some on top and some on the bottom. Did you do anything with the front control arm mounts?? And the rear upper mounts? Or just washer them?

Adding a relay is a good idea then just to protect the computer from if the pump or wiring if it ever screws up. And also it does not send electrical noise (feedback) back to the computer.
