There was a guy on the forum years ago that rewelded all the joints of his G body frame and swore arc results were better. Not sure he did as through of a job cleaning as you though.

We know full well that Instagram welders cannot hang in the realm of a simply functional weld, or even grasp how to deal with a less than perfect scenario. So when working on old rusty cars it is good to know what will get the job done:


The drive roll tension is a pretty interesting point I never considered, I just set the tension per the instructions inside the lid.

Remember: Form follows function.
That's a good video. I'm not much of a flux core user, but I never knew about the polarity swapping. That's probably why my flux core attempts have always gone ridiculously poorly ;/

Flux and arc eat contamination much better. Arc more so than flux. Probably why he liked it better for fixing the factory moon rock welds

If it weren't for the amount of liquified sh*t dripping from within the seams things would have turned out a lot better (I did a more focused deep cleaning in the DS). I will be going over them (from the outside) after the offending frame rails are removed.

We've also had people stop-by who were convinced boxing the frame with a 1/4" thick I-beam was prudent. Honestly, I am still cleaning the bejezus out of every surface I can - no need to suffer more than necessary.

For the average home gamer flux is plenty.

1" strip, 1/8" thick. 10.25" long top, 23" long bottom. Basically gives a registered point to follow with the plasma cutter. The reasoning behind this arc is to accommodate suspension travel with the drop. The static height (shown previously) was with the axle tubes right on the frame rails (bump stops removed). Going to need an inch (or more) to be comfortable.
