One thing that doesn't make sense to me in the latter pictures he shows the frame after being media blasted which I would have done before I started any welding on the frame. When I welded after I cleaned the frame as good as I could with a wire brush on a grinder I still had to use a stick to weld due to the dirt on the frame. If I had the place to media blast it I would have done that first. Then I could have properly cleaned out and treated the inside of the C channel before I welded.

Like I said - proper welding processes and procedures were not adhered to. Dirt and rust not withstanding - there are gaps in the "beads" from pulling/pushing the puddle too fast and not allowing enough heat and/or filler to be present.

On something as crappy as these frames (in a non-frame off scenario where one could blast and clean it well) I typically use .035" fluxcore wire and jack the amperage up to burn off the crap that is ever present.

maybe he was trying to copy the original haphazard welding on the frame to try to make the added boxing of the frame look factory.....😀

You're an engineer and you chose to reinforce 14ga? Material with 1/4 plate?
I can see the fillet curving in on multiple spots. Some handbooks should be able to tell you what that means.

Me excluded, I think everyone trying to help has done some sort of frame off chassis work.
